The kind words are much appreciated. As to where I get the acrylic, I'm sure there's a bunch of places but I brought mine from these folks:Delvie's Plastics Inc. and the service was good.
I used 3/16th inch sheets for most,but for big blades I prefer 1/4 and make the scales fuller. If your not using a belt sander you may want to go down 1/16th. After I sand with sand paper up to 2k I buff with a felt wheel on a dremel at a fairly slow speed ,to not burn the plastic.
The plastic comes with paper on both sides. Draw your outline on twice and cut out on the jig saw leaving 1/16th of so around the outside. I stick the two pieces together with double sided tape(2 small pieces because it doesn't take much). Drill your holes.
Head for the drum sander,pick a side (the same side you used for the holes) and sand to the outline. Next head to the belt sander and rough out your shape. Go from there to hand files (in fact hand files are all you really need). After that it's sanding and then buffing.
