I have filed a plug down slightly to make it fit with no problems. As long as you don't file down so deep as to expose the bristles you should be fine. After all, when it is set the plug and the brush will become one as the epoxy sets.
But a little tip for enlarging the hole for the knot. I clamp a small diamond file (just a cheap one) onto my desk, insert the handle onto the file and turn the handle like you are making a sausage out of playdoe.

The plug is appox 8mm high, I generally set my knots between 12-15mm deep. Not only does the depth effect the stiffness, but in the photo below is the same 24mm finest knot, but notice the one on the left has a much larger bore hole as not to restrict the sides of the knot vs the other has a smaller hole and restricts the hair.

Does anyone know after how many uses the knot will show its true 'shape/form'? I'm really loving mine so far, wow, what an improvement!!!! 20mm is just fantastic, I don't want anything bigger anymore, what a joy to face lather hehehe.

Does badger maintain its backbone more or less like how it is at the start? It's truly nice, but I'm a little worried because I only got it to 1cm deep. So far so good though...

All of my brushes that have replacement knots, the knots have fanned out just a little but no more than that. If you are loving yours then I think yours has fanned out as far as it will go.

I have to say, until now I was more or less convinced that these 'grades' in badger hair and brushes all together were a load of But it seems I've been wrong all this time, it really does make a difference. I'll post a pic when I find my camera!
