How are you cutting your scales from the templates?
I have been making aluminum templates. I attach one side to the template with double sided tape and then cut it 1/8 larger than the template on the bandsaw. I attach the second side and repeat. I go to the router table where I have a bit setup with a guide bushing on it. I trim one side and then flip and cut the other side. It gets them very close to exactly the same. It also makes it easy to repeat. That is how I did all the blanks for my carving projects. I have a few different bits with different profiles and guide bearings. I can cut them straight or rounded over, or with a small cove on the edge. I have not actually played with the little cove profile yet. All in good time.
