I have been thinking of using a circle saw to cut out space to reach a socket inside the square tubing in order to bolt the upper parts together. However, there isn't much extra room and I don't want to weaken things too much. Not sure of the pictures make it clear.
Any opinions on whether this is a good idea?
It's either that or the whole thing gets welded... I'm not sure I trust my welding especially for those important pets that feel the force of the hammer.

Thanked: 995Essentially the hammer is shaped in a big "C". Most of the force will be reactive (basic physics for every action there is an equal, blah blah and so forth) up into the strut holding the working parts, and down into the heavy weight of the anvil. The anvil is not going to move much since it's heavier and rests on a more solid mass than the strut holding the working parts. Most of that reactive force from the hammer blow is going upward. That's where you're going to see things strained first.
A lot of good old tools have bolts in them. I really like nylatron nuts...but even those have to be maintained once in a while. I don't think a few access holes will make that much difference unless the leftover steel webbing looks like spider silk, then maybe rethink the plan. The plus side is that disassembly will be easier if the tool requires modification.
Maybe later when you've settled on the idea that your hammer does what you want and is not being modified much anymore....then weld everything into a more solid arrangement.

Couldn't drill holes that lined up until I decided to weld the pieces together and then drill through the full first tube to reach through the second one.
Tacked the anvil pieces together.

Added castors and tacked the body together. Starting to look like a hammer! I will post pics later (didn't have the phone with me).
I have a lot of welding to do.

Btw, I am thinking hat all this hollow tube will ring like hell unless I dampen it somehow. What do you all think about concrete vs spray foam inside the tubes?
